D&D is a "perma-pack" It wasn't designed to be rebuilt so it is a little more complicated. You will have to drill the rivets out on the end cap, make your cut, and then use a hammer from the inside to take the cap off. The prefcore on the inside is one piece with the caps.

We cut the pref-core as close to the cap as possible. Then we used a tail pipe expander to enlarge the pref-core in the muffler so that the remaining pref-core on the cap will slide into it.

A tid bit of advice... When reassembling the muffler and putting the cap on, line the holes of the cap with the rivets on the other end.

Carbon exhaust is very similar. Tape the area you want to cut. Cut in the middle of the tape and it will act like reinforcement and reduce the chances of it cracking or chipping when you cut it. Use a very fine tooth blade as well.

Re: How to Shorten a Stock 03-05 R6 Exhaust

I cut down my stock can on my 08 R6S a year or two ago. I like the sound alot. Deeper and 2x as loud as stock. I did feel a difference in the low end though, alot less on the front end but once you hit the power band it still screams. I am currently looking for a new exhaust and want to go shorty. Loud and deep is what I am looking for as well as a clean look.

Re: How to Shorten a Stock 03-05 R6 Exhaust

I used this post as my guide for shortening the exhaust on my '05 R6. I cut 9" off and painted the can high-temp flat black and the end-caps gloss black. I love the results of this project. Looks and sounds 100 times better than stock. Thanks for the write up. What do you all think?

Dude I like the look of your can and the blacked out bike.

I cut 8.5" off my can and am getting it ceramic coated in a couple of weeks along with powder coating my rearsets and pass. pegs.

Anyone have a map for this? I've tried several and all seem to be running rich, including the stock map.
